In the process industry, control valve stiction causes oscillations in the control loop, and this results in deterioration of control performance. Therefore, the sticking control valves are repaired during a scheduled plant shutdown maintenance. Until such permanent solutions are used, it is expected that the oscillations can be reduced with a low-cost approach; PID control parameter re-tuning is a suitable approach in this case. This study involves a method of compensating for control valve stiction. In particular, it aims to improve the control performance by tuning the parameters of normal PID controllers. We propose a method to search for the optimal PID parameter values based on control simulation using a stiction model. First, the stiction model and the process model are identified. Next, simulation is performed using a combination of the stiction model, process model and PID controller. Finally, the PID parameter values are optimized based on the assessment. Online Batch Process Monitoring with a Combination of Normal Operating History Data and Physical KnowledgeJunqing Xia and Yoshiyuki Yamashita

This paper proposes a hybrid online batch fault monitoring method that combines the signed digraph (SDG) with the knearest neighbors classifier (kNN) using dynamic time warping (DTW) distance. The sum of the k smallest DTW distances between the ongoing batch and normal-operational batch references is calculated for online detection. If the increase in the sum is greater than the predefined detection control limits, the sample is labeled as abnormal and an SDG diagnosis is made. The k corresponding normal samples from the k nearest reference batches are retrieved to calculate the upper and lower variable control limits for each variable online. Quantitative values are transformed into qualitative ones using these control limits, and the variable nodes with non-zero signs are diagnosed through SDG. The signs of a specified portion of causality arcs in the SDG are updated with calculations using online measurements. Each diagnostic route is given a weight determined by both the normal historical behavior and ongoing behavior of its root variable, and the diagnostic routes with the highest weights are considered to be the root causes of the occurring fault. The proposed DTW-kNN-SDG method was validated using data from a simulated batch production of penicillin with a variety of fault types, magnitudes, and fault duration times, and novel diagnosis results were subsequently achieved.

Poorly tuned PID parameters often cause self-excited oscillation. We have already reported a method to obtain a closed-loop identification model from self-excited oscillatory time-series data. We have also reported a method to de-sign PID parameters based on IMC theory. However, automatic detection of the self-excited oscillatory control loops had been an unsolved problem. In this work, we propose an automatic method to detect the damped sine wave re-sponse from time-series data. The proposed detection method was implemented with the closed-loop identification method and the PID parameter design method. The method was first applied to the simulated vinyl acetate monomer (VAM) process and all the self-excited oscillations were well detected automatically. Then, the method was applied to thousands of real industrial control loops, whereby tens of poorly tuned controllers were found within several hours, suggesting re-tuned PID parameters. An example of the control response of the re-tuned PID controller with the sug-gested parameters shows great improvement of the control performance.

We present a model identification method for a self-excited oscillatory process, which uses only the time series data of oscillation and PID parameters. This method is applicable to cases where the self-excited oscillation is caused by unsuitable PID parameters. The models being identified include an integral system and a first-order delay system with dead time. Because system identification experiments are not required, the method can be applied to any historical operation data if the PID parameters are known. Additionally, the PID control parameter design for the integral system proposed in the previous study is extended to a first-order delay system. The new proposed method is applied to a vinyl acetate monomer (VAM) process simulator. Closed-loop identification of nine PID control loops with self-excited oscillations is performed, and the plant operation is stabilized at once without retuning using the obtained PID parameters.

Data-driven quality prediction methods are widely used in industrial chemical plants. However, it is often difficult to develop prediction models for multi-grade batch processes. Two major issues need to be considered when developing high-accuracy models. The first is the unavailability of sufficient data to create models for each grade of these processes. The other is that each batch cycle typically has an excessive number of explanatory variables. This paper proposes two methods to predict the quality of products manufactured in these multi-batch processes in chemical plants. These methods combine the features of two techniques: the first is a flexible clustered multi-task learning method, which utilizes data from other grades effectively to create high-performance quality prediction models with a small amount of data. This is useful when more data are available for the other grades. The other is a sparsity technique to overcome the high-dimensionality problem of input features. The effectiveness of the proposed methods is demonstrated on a numerical dataset, and finally applied to data generated during an actual industrial blow molding process. (c) 2021 Elsevier Ltd. Fault diagnosis is a critical task in the daily operation of chemical processes. In this paper, a hybrid fault diagnosis method is proposed that combines a process-knowledge-based qualitative reasoning technique with fault detection based on a data-driven process-monitoring technique, without using any faulty datasets. Extended attributes, which are additional process feature variables generated from normal-operating-condition knowledge, are utilized to integrate the two techniques. The process qualitative reasoning model is simplified for combining these techniques and easing the modeling. This fault diagnosis method provides multiple reasoning routes for several potential fault root candidates. Each candidate and variable in its reasoning routes are weighted according to the results of the data-driven fault-detection method. Therefore, a priority list is presented to chemical engineers for further field examinations. The effectiveness of this method is validated using the Tennessee Eastman process, and novel diagnosis results are subsequently achieved.

This paper proposes a design of PID-level controllers in chemical plants based on IMC principles. Controller parameters of a common simple PID controller are given. This method is also applicable to integrating systems with time delay. Unlike most IMC-based design studies, this study also proposes a method for determination of the IMC filter time constant based on statistical analysis of about 200 level controllers in actual chemical plants. The proposed controller design method is applied to a typical integrating system to demonstrate its effectiveness. The design method is finally applied to level controllers in actual plants. The result shows significant improvement both in the deviation of the control variables and the fluctuation of the manipulation variables.

With the emergence of Industry 4.0 and Big Data initiatives, there is a renewed interest in leveraging the vast amounts of data collected in (bio)chemical processes to improve their operations. The objective of this article is to provide a perspective of the current status of Big-Data-based process control methodologies and the most effective path to further embed these methodologies in the control of (bio)chemical processes. Therefor; this article provides an overview of operational requirements, the availability and the nature of data, and the role of the control structure hierarchy in (bio)chemical processes and how they constrain this endeavor. The current state of the seemingly competing methodologies of statistical process monitoring and (engineering) process control is examined together with hybrid methodologies that are attempting to combine tools and techniques that belong to either camp. The technical and economic considerations of a deeper integration between the two approaches is then explored, and a path forward is proposed.

Process monitoring is of importance to maintain process safety, reliability, performance and cost efficiency. This work presents a hybrid fault detection approach that combines process knowledge such as first-principles and process causal relations into data-driven fault detection techniques. The process knowledge is embedded into the process dataset as the form of extended attributes (ExAs). In this paper, we discuss the benefits of adding process knowledge into the process data, as well as the procedure of extracting ExAs from available process information such as piping and instrument digraph. Our proposed method was successfully tested on the Tennessee Eastman Process using two commonly utilized data-driven fault detection techniques: principle component analysis and its variant kernel PCA.

This paper proposes a practical method to identify the process dynamics for an integral process with dead-time, under continuous self-excited oscillation. It is assumed that the limit cycle is mainly caused by either the nonlinear property, dead-time of the process, or inappropriate PI parameters. Oscillatory PI control loops under inappropriate PI parameter settings are often found in actual plants, particularly in slow-response integral processes. The proposed method identifies not only the integral time constant but also the dead time of processes from their period of oscillation and PI parameters. A simple method to design robust PI parameters on the basis of internal model control (IMC) is also shown, where the IMC filter parameter is derived from the phase/gain margin and dead-time of the process. The process identification method and robust PI design method are successfully applied to an actual approximate integral process with self-excited oscillation. The proposed method does not require a step response test, which are best avoided in actual plant environments.

This paper proposes a practical sampled-data I-P controller design for integrating processes. The controller structure, derived from model predictive control theory, is a simple I-P controller. Application to predictive functional control (PFC) is also derived. The proposed controller was obtained by converting the integrating process model to a one-step-ahead model predictive controller. In this controller, the proportional term suppresses changes in the controlled variable, and the integral term determines speed to eliminate offset. This controller is suitable mainly for sampled-data control systems with a long sampling period, because it can avoid setting excessively high proportional gain. Simulation on a typical integrating process demonstrated the effectiveness of the proposed controller. Finally the proposed sampled-data I-P controller was successfully applied to an actual plant having an extremely slow process response.

Simulated moving-bed chromatography (SMBC) separation of a solution containing three different saccharides was investigated by real-time, inline monitoring of the concentration of each saccharide with Fourier transform near-infrared spectroscopy (FT-NIRS). We built partial least squares (PLS) regression models to estimate the saccharide concentrations based on preprocessed spectral data in the wavenumber range 6,100-5,440cm(-1) that excludes the water absorption band. To verify the calibration model, we performed separation of the raw material solution of the test set using SMBC, and confirmed that the predicted concentration of each saccharide from the calibration model corresponds well with the actual measured concentration of each saccharide obtained by HPLC. The collection range can be adjusted online using the monitoring values in order to maximize the purity and yield of the target saccharides.

This paper proposes a novel batch process monitoring method called adjoined time series principal component analysis (AdTsPCA). In this method, a modified GG clustering is used for phase identification and data segmentation and multiple time-ordered overlapping PCA models are constructed from the data segments. The PCA models are then used for statistical process monitoring. The key characteristic of AdTsPCA is that additional information contained in the order of PCA models allows for additional diagnosis by the comparison of known process phase and suspected abnormal situation. The proposed AdTsPCA is applied to an industrial penicillin fermentation process to illustrate the effectiveness of the method. AdTsPCA is able to detect faults in the process and significantly reduces the number of false positive errors in the process monitoring.

Real-time moisture monitoring of crystal powder in a pilot-scale fluidi-ed-bed dryer was examined in the conversion of lactulose trihydrate crystal powder into lactulose anhydride crystal powder. Two types of in-line near-infrared spectroscopy (NIRS) were investigated as means to estimate moisture content. Of these, a simplified filter type spectroscopy with 3 wavelengths showed poor accuracy in estimating moisture content, while a method using Fourier-transform spectroscopy showed high accuracy, notably when the moisture content less than 1.00%. This technique allowed real-time monitoring of the moisture content in the crystal powder and was applicable to automatic endpoint determination in the fluidi-ed-bed dryer.
